H3 Transfer Case Disengaging At 4LO Position Issue After Rebuild

Just had my adventure series H3 transfer case rebuild which had 109,000KM with new bearings, fork guides, seals, gaskets, o-rings, cast aluminium shift yoke and chain all replaced done according to the service manual.

Before this rebuild was done I had experienced a situation where when only shifted in 4LO position on the TC when power on the throttle during driving the vehicle there is a big gear jumping noise from the TC sort off like it is disengaging from 4LO position which also can be felt on the vehicle.

After stripe down had a measure of the chain comparing to new chain length, the old chain replaced had lengthen by 1/4” on length overall compare to a new one, so the technician suspected this was the caused like most of Toyota Prado’s which he had fixed a lot of such problem on a TC. Since the TC was tear down so I decided to replace all the internal consumable parts with aluminium shift yoke upgrade and visually inspected all gears that are all in good conditions with some very minimal wear on them.

After having a complete rebuild the TC according to service manual procedure with me helping my tech during the installation process step by step according to the service manual to my surprise on testing the new rebuild TC the disengaging and gear jumping issue on the TC become worse and shorter on each intervals when power on the throttle and this leads me to believe that the Encoder / Shift Motor at the side of TC maybe the problem to this issue.

Can anyone assist in comment and advise on how can I really confirmed the Encoder / Shift Motor is the problem and not the TCCM module for my 2008 H3 Adventure series ride ? The ride runs well and shift well on 4H Unlock and 4HL Locked mode no problem of any sort at all during driving at low and high speed when power on the throttle.

Just spend the last few days fixing and getting the MMW Tubular Upper Arm installed properly and had the alignment setup problem resolved now comes a new nightmare which can be expensive to fix ! Just having lots of headache one after another issue on this 10 year old H3 ride already spend a fortune getting all the chassis bushings, joints and suspension parts replaced and rebuild and now with this TC case problem can not really go wheeling anywhere until this TC problem is solved ! Damm [emoji26]

With that many miles (kilometers), I wouldn’t hesitate changing the shift motor.

I have actually order one to be shipped to me as of today and I intend to run the HP tuner diagnostics program on my ride tomorrow to find out if there is anything wrong on the 4x4 system as earlier when I was testing the TC out before engaging into 4LO lock the Locker On indicator light came up blinking a few times when I was in 4H Lock mode ?? And also SERVICE 4WD SYSTEM massage came up once ?? Both of them have indicated something is wrong with the 4WD system I guess

Does this make any sense that the Encoder motor is having an issue ? As I was playing around this morning putting the ride thru 4H / 4H Lock / 4L Lock mode in several occasions to test things out and the clucking and disengaging of gears sound at 4L Lock is till persisting.

Anyone have any good advice to share on this ???

You can remove the encoder entirely and manually put the t-case into any mode with a pair of pliers. This would essentially bypass the controller, the encoder, and the buttons. Might tell you for sure if the problem is inside the t-case or not.
You might check the cv on the front driveshaft. They tend to make grinding sounds in low range when they go bad.
It’s normal for the transfer case buttons to blink when changing modes, but I’ve never heard of a locker button blinking.
